Optimizing Pocket Design for CNC Machining

Deep pockets are common in aluminum enclosures and housings, but they present specific manufacturing challenges. To reduce machining time, minimize vibration, and improve cost-efficiency, follow these design guidelines.

Corner Radii

Avoid sharp internal corners. A tool cannot machine a corner sharper than its own radius. Designing internal corners with a radius of at least 10–20% of the pocket depth significantly improves machining speeds and tool life.

Depth-to-Width Ratio

Deep, narrow pockets cause tool deflection and chatter. Aim to keep pocket depths no more than 4–6 times the diameter of the end mill. For deep cavities, provide as much clearance as possible for chip evacuation.

Bottom Radii

Avoid flat-bottomed pockets with perfectly square corners where the floor meets the wall. A small radius at the base allows for a stronger tool profile, preventing premature breakage.

Wall Thickness

Aluminum is prone to distortion during machining. For thin-wall features, a thickness of at least 0.8 mm to 1.0 mm is recommended to ensure structural integrity and prevent "oil-canning" or vibration.
